What should you remove before meshing?

How to think about defeaturing without losing the physics that makes an analysis useful.

Defeaturing is an engineering decision

The smallest feature in a CAD model can drive local mesh size and increase model complexity. Removing detail can help, but geometric size alone is not a reliable test of importance. Start with the quantity you need to predict.

Separate appearance from function

Engraved text, logos, cosmetic chamfers, and detailed screw threads may be candidates for simplification in some global structural studies. Sealing surfaces, flow restrictions, load introduction points, and stress concentration regions require closer review.

Consider the target physics

A small gap may control fluid leakage. A thin region may affect local stiffness or thermal resistance. A fillet can change a stress concentration. Decide on simplification in the context of the load path, heat path, or flow path.

Keep interfaces meaningful

Simplification can alter contact areas or disconnect components. Recheck assembly relationships after cleanup. Preserve the geometry needed to define contacts, supports, loads, and other boundary conditions.

Use a comparison to build confidence

When the effect of a simplification is uncertain, compare against a less simplified representation where practical. Record the approximation, evaluate its effect on the quantities of interest, and retain an engineer’s review before accepting the model.
